How a Custom EVA Case Is Made: From Drawing to Finished Case

Every custom EVA case in our factory follows the same path, from a drawing on a screen to a packed export carton. Buyers who understand the steps can plan their timeline and give the factory the right input at the right time. Here are the eight steps, in the order they happen.

Step 1: Requirements and drawing

An order starts with the product. Send us the product itself, or a drawing with its dimensions. Our engineers confirm the case size, the foam layout inside, the colours, the hardware and the logo method with you. The quote then lists materials, tooling and unit price at your quantities as separate line items. If you need to send drawings before the details are public, we sign an NDA first. Customer molds and designs are not sold to other buyers.

Step 2: Mold making

A thermoformed case needs a mold of the shell. The mold is cut to the confirmed drawing, including the shell depth, the corner radius and any shape in the lid. Mold making is a one time cost at the start of a program. Once the mold exists, a physical sample is built on it, so you approve a real case and not a rendering. Samples take 1 to 3 weeks, including the mold.

Step 3: Material lamination

Before molding, the EVA sheet is laminated. The outer fabric, in your colour, is bonded to one side of the sheet, and the lining fabric is bonded to the other side. Lamination decides the look and feel of the finished case, so fabric and colour are approved with swatches at this stage, before any shell is pressed.

Step 4: Thermoforming

The laminated sheet is heated until it softens, then pressed over the mold and held until it cools. The shell comes off the press in its final shape. Our thermoforming workshop runs more than 20 machines, so shells for a bulk order are pressed in a continuous run and checked for size as they come off the line.

Step 5: Sewing and trimming

The pressed shell goes to the sewing workshop, which runs more than 50 machines. Workers sew the zipper around the shell, trim the edges, and bind them. Carry handles, shoulder straps and elastic straps are attached at this stage. In process checks cover stitch count, seam strength and logo position, checked against the approved sample.

Step 6: Foam insert die cutting

While the shells are sewn, the foam insert is cut. A cutting die is made from the product outline, and each insert is pressed out in one pass, with a shaped pocket for the product and separate places for its accessories. The insert is then fitted into the shell and checked with the real product, so the fit you approved in the sample is the fit in every case.

Step 7: Quality inspection

Finished cases go through a final random inspection to AQL 2.5. Inspectors check size, workmanship, zipper operation, the insert fit and the packing on the sampled units. The inspection report, with photos, is sent to you before the balance is due. Third party inspectors are welcome to inspect on site.

Step 8: Packing and shipment

Approved cases are packed in individual polybags, then into export cartons, and palletised if you ask for it. Our office prepares the packing list and the shipping documents. Terms are EXW or FOB Shenzhen. Bulk production takes 30 to 45 days after the sample is approved, and the minimum order is 500 pcs for most products.
